I bow once again to Kai... I bought two dowels because I am going to Film Con in Madison next month...they are having a guy teaching lightsaber techniques and you have to bring the dowel along....I sat there contemplating a handle for it ...making one out of bits and pieces (I was an extra recently in a Star Wars fan film and the Jedi characters had very simple handles on their dowels and they looked really good)....your idea sounds pretty good....
You are a font of good ideas.... I have a box full of sensors and bits and pieces from Chrysler engines.....if you are looking for something goofy...I may have something in my box of goodies...my lightsaber did utilize some engine pieces....

For a fan film I was doing (among other things) coreography for (unfortunately the film was cancelled) I made some simple practice sabers with PVC pipe hilts and wooden dowell rod blades. the PVC handle had a wooden core in it, with a hole drilled to accomodate the dowell rod blade. The Hasbro piece I'm working on has been gutted, and inside the hollow plastic hilt I have installed a sectiion of PVC into which I have inserted a steel pipe. The opening in the steel pipe is just big enough to handle a 3/4" dowell (with a layer of tape to keep it snug) inside the pipe. This makes it really well balanced. The dowell is held in place by two steel screws.
The PVC handle, however is very quick, easy, and cheap if you want a makeshift hilt to take with you. On mine, I cut several grooves to make it more interesting, and to provide a better grip.
I, too work somewhere that I can salvage lots of parts...plus I have access to a full shop at work, so I have a lot to work with at hand...

Kai, what do you do in the "mundane" world? I bought that Jedi kit as well, mostly for the headset & binocs, which, of course I always forget to take. I'll have to take another look at the hilt.

I am an addict.... I bought the Jedi Knight Kit yesterday too and decided that the Eoth Koth lightsaber was too cool to gut....so I bought a Rubies Obi-Wan and decided not to gut that one either.... Will make the hilt for my dowel with PVC....I figure that being the clumsy oaf that I am....I will probably break any plastic hilt on the dowel....so I will just put something expendable on it....
back down to the workshop in my basement!

Nova--In the mundane world I work in Inventory Control and Shipping for Audio Authority Corp. in Lexington Ky...not very exciting.
I just went out and picked up some electrical conduit PVC, threaded end 12" steel plumbing pipe "nipples" (honestly that's what the part is called, it's a steel pipe that is threaded on each end) and 3/4" dowells to make some "practice" sabers with. I've got a few, but hey, you can never have enough, right?
Anyway, the steel "nipple" pipes fit very snugly into the PVC (read: use a mallet to force them in), and the dowells fit nicely after a layer of masking tape is added. I'll then drill through the PVC, steel, and dowell all at once with a drill press to accomodate two screws to hold the lot together. The nice thing about the electrical conduit is that it's grey in color...comes in a 10' section for about $3...10 sabers worth of material for cheap.

I just finished the Hasbro saber (added a brass lamp accessory from Lowes and a cell phone clip--a cheap one) Here's a couple of pics... The finished modified saber... And a comparison picture of the original and the modified saber... I picked up the set it comes in at Toys 'R' Us for about $15...they had a TON of these in the store. I've fully fit the Hasbro saber with a dowell rod blade by gutting the saber, adding a PVC pipe with a section of steel pipe inside that. The steel pipe section is about 4 inches, the rest of the PVC pipe (about 6 inches) has a wooden core. The wooden core lets you have something for the screws that hold the outer plastic of the saber to the PVC/Steel/Wood core to bite into. The dowell rod blade fits into the steel pipe, and is retained by two screws. Note...the dowell only goes about 4 inches into the hilt, so that the belt clip button can be screwed into the lower end of the saber. This makes the blade removeable, and the hilt wearable. Just by re-painting this saber, and adding the cell phone belt clip makes it all the better...pretty good for a halloween costume, or for a fan film prop... --Kai

lol..... that saber is in my "project pile" even as we speak...it really lends itself to some customization.......I have some neato stuff from work to add to that Eoth Koth (I think that's whose it is).... but the hilt on my dowel is strictly pedestrian and utilitarian.....also on the "project pile"......

I've made one, bought a non-functional one from rlsasabers.com and have extended blade toy ones for the blaster battle I participate in each year as well as sparring.

Back from Film Con....
My dowel saber worked out good in the training class...just dowel...tape....wiring covering from a Chrysler wiring harness....jammed into a pvc pipe about the same size as most hilts...
worked great...very functional...and cheap!

Lightsabers can be addicting....
can we see a photo?
There is a section on the main website labeled "props" that has some photos of all the lightsabers....if you have a photo make sure you send it to Tanthos to add to the props page.

All your pics are great. I never even tried making one on my own, went the eazy way and bought it from Jeff Parks(Parksabers). I have been a fan of his for 5 years. He has made my sabers and does a heck of a job. I had one that burnt a fuse 2 years after I bought it and he told me to ship it back and he would take care of it. He did and cemented him as one of the best saber makers in the land! check him out! It's worth it.
