Here's a drawing of a new lightsaber I'm making. I hope that I can get it right... It's gonna take some carving and molding. I plan on using wood and clay and once it's assembled, hand painted. Check it out www.clearlink.ws/Jim/Lightsaber.jpg

Looks good, though it does have a lot of stuff on it in the picture. I'd be careful with the clay; are you using Sculpy, or something similar that you can harden in your oven? It't tough to get straight, machined lines with it. I used it to make the buttons on my lightsaber. They look OK, but a little worn.
Shouldn't you paint the parts before assembling? That would make the lines between different colors much cleaner.

The trick with this one is to make it look more weathered and used - since much of it's design comes from Tales of the Jedi - so we're dealing with something 4000-5000 years old. I don't want a machined look so much as a hand-carved look.
As far as painting goes, I'm gonna treat it like a huge Warhammer 40k figure - Dark primer followed by copious amounts of drybrushing and detail.
I am using sculpy. I may premake certain parts, so I can get them sorta straight before final assembly.

I like your design. The grey and white of the pencil sketch reminds me of the Millenium Falcon somehow. Very cool. I've actually been thinking about making an old style sabre myself. Though I'll probably make mine with a more organic look, maybe even go for the hip-mounted powerpack.
