here is a site that has some awsome tutorials on making Fiberglass resin molds and such could help in making Resin saber. www.bioweapons.com/index3.htmhe did a sweet Bio-Booster Armor: Guyver costume out of Resin. so scaling down the molds should be easy enough and you can carve the master model out of wax then mold off it.

Making a basic useable mold isnt that hard really, even a 2 peice version. The skill shows itself later when your actually using it. A professional will have made the mold such that the amount of cleanup of the finished peice wil be almost none and the mold will last a long time.
I have a friend who makes silicone molds for a living as the firm he works for makes carbon fibre parts for racing cars. The molds he makes are just unbelievable. Ive seen him do a 1 peice mold of a sabre and get incredible results.
