My husband did a stormtrooper helmet pumpkin couple years ago. We use foam pumpkins you can carve and get from craft stores (says won't do the messy live ones now anymore). We also have a Jack Sparrow/POTC emblem one and a werewolf one.
They have plenty at www.carvingpumpkins.com/ and all are free, in pDF files that are downloadable, including Star Wars ones like Yoda to Qui-Gon Jin to trooper, etc...
