I have flown a few times with lightsabers and I thought I'd mention that you can do it, but here are a few tips:
- Don't even try to take the blade with your carry-on luggage; a long stick that can hit people just won't make it. I have a couple of blade that are short enough to go in my largest suitcase. One TSA lady told me that their worst problem is when someone wants to take their sports equipment in carry-on (yeah, no one would ever use a baseball bat or hockey stick for a weapon). - If you can take the batteries out of your saber, do that and send them through checked baggage. - If you can't take the batteries out, just take it in a carry-on bag, take the hilt out of the bag and lay it on top in the bin that goes through the x-ray machine. TSA usually just swabs it for explosive residue. - I plug the hilt with a bit of styrene or styrofoam so you can see it light up when turned on, but it won't blast anyone with a bright light. - I've run into more than one TSA agent who knows what a lightsaber is. They always associate lightsabers with Obi-Wan; I haven't run into a Vader fan yet.

see I was actually able to take three Lightsaber blades into my flight from Canada to C5. I put them bagged up and taped ina drafting blueprints tube that was also taped shut. I informed every desk I went through and they actually chuckled and let me go. I did notice a few concerned eyes once or twice when people saw the size of my tube but the Star Wars hoody got them relaxed again fairly easily.

I have packed them in my suitcase AND in my carry-on along with a photo showing exactly what it is. Blade I keep in my checked luggage. Usually I have the hilt separate in a large gallon-size ziplock along with the photo of me in costume with it on my belt and of the whole saber separate. OR if its my Firce FX, I just use the box it came in sealed up well, so they can see on the outside as a carry-on.
Never had a problem. But I have had the little yellow stickers on my suitcase saying this baggage was checked.
Coming home from San Diego Comic Con, they were like, oh yea, a Darth Vader bust and a lightsaber, move along...

I put the hilts in the suitcase and yes I write what they are and other lealities but I've always had very positive expereinces while traveling with props
