My EL saber was the first thing I ever soldered. [proud of myself]
Now I'm just telling you this from personal experience, I'm not really telling you to just abandon that EL hilt. The Luxeon LEDs are really bright...so bright in fact that I have yet to swap out the dead batteries in either of my EL hilts. I still like my EL hilts, but the LED is too cool.
I even want to convert my custom built EL saber hilt into a Luxeon.

I agree... when it comes to swords, I don't quite like half-tangs and prefer full tangs, but for electronics and batteries to have room in the hilt, I can't figure every saber would have ennough room for 6 or 8 inch of blades inside them. This being mentionned, the graflexshop socket I have with 2 inch of very tight fit into which I added 3 bolts to secure the blade does a good job. We need to put into perspective that we're not giving full-blown hit in saber duels so the stress on the blade isn't the same... but I definately agree: the longer secured in place, the better. If it is a good tight fit, Then i may go with 4" instead of 6"

The most I have is about and 1.5 of the blade in the hilt and havn't had any problems, not sure I know anyone who has had a problem.

Its not because you didn't have a problem with 1.5 inch blade holder that you wont have any in the future. At this size, there's more stress to the blade. You'll fragilize the blade, holder and hilt way faster then with a longer one. Plus a longer one will lead to more stability in the blade when hitting.
If you really do hardcore dueling (like I tend to do with some of my friends) these problems will come faster. Of course, the more you use the saber, and the hardest you use them, the quicker you'll get the problems... but no matter what, those problems will come at one time or another. Ok, for most sabermaker and the usage they make it won't be quick... all depends on what is it you're doing with the prop.
As Johann Shinobi said, 4" is already short for blademaking. 2" is the "normal standard" and is really short. At 1.5, do you have marks on your blades at the boundaries of the holder?
Oh, and Johann: I had to get specially machined blades to fit in that holder, I couldn't fit the blade in otherwise... its that tight. That's why I feel safe even tough its not a nice 6-7 inch.

In what way ? The actual blades themselves are made of the same polycarbonate material that EL blades are made from (though usually in 1" instead of 3/4") so they have the same strength.
As all they contain is a diffuser material they tend to be lighter, more control-able, and as they dont have ANY electronics in them theres nothing to break. Not that EL blades have problems either usually, altoiugh I have known of 1 instance where the electrical connections to the el material broke after repeated long term use. Easy fix with a soldering iron though.
So lighter, as strong, brighter. I own quite a few El sabres still and I wouldnt make or buy another one. Id always go for a luxeon (at least until something better comes along).

ultra saber have nice blade and the nice thing about it, when the blade brake, it dosent affect the electronics in the hilt

After a long delay getting involved in other side projects I finally finished a do-it-yourself kit upgrade to my Anakin ROTS FX. I used an Ultra Sabers kit. Results were excellent. You can get this done in about 90 minutes with just a bit of soldering (recommended but not mandatory). Next to my beat up Mace Windu in a dark room The brightness and uniformity makes for a very clean look. The tip can be diffused if you don't like the glow. Next to the Windu in a bright room. The Anakin still gleams blue in these lighting conditions. The standard FX gets washed out. As with any Luxeon conversion the cool thing is the blade is now removable so you can carry it deactivated or go dueling later.
